On the grill subject, sorry for my crude drawing, but any make these shape grill just a few bends ,

with resorting to big companys and silly money...as markie said box pan grill , but with some bends in it like the pic

Circular grills are good for prototypes. If you know that you might change the design later but still want to defeat inquisitive fingers. I'm also considering a hi-fi style cloth front as that can be made to measure in a similar way to the metal grills but is much cheaper.

I'm sure I've seen speaker grill spacer rings commonly for sale in the car audio world to fix just such a problem.  An off the shelf product you just clamp under the grill to give better clearance from the cone.

yes yes true rc1 , you can router them out yuself easy enough too
